Heart of the Tower Press

Tower press filters are extremely durable machines and can last for tens of years. However, its spare parts do wear off and need to be changed. The most important is the filter’s plate pack, also known as the “heart” of a tower press.

Depending on the process and its conditions, the complete filter plate pack can last up to a decade. To keep the tower press in shape, it is recommended to upgrade the entire plate pack when it wears down to the point when mechanical issues, bending of the plates or similar problems occur.

At that point, it is much more efficient to replace the entire set of filter plates at once, rather than changing one by one. One of the reasons lies in downtime – any maintenance break means the filter needs to be stopped and production is cut off. Filter cloth: the essence of dewatering

The filter cloth is an important component in all tower press filters in the world. The solid-liquid separation is done by the filter cloth. Later on, the cloth acts as a conveyor belt and discharges the cake from the chambers. These two different functions require a number of special properties from the fabric. In the filtration process, the permeability of the fabric and other filtration technical properties are important. In the disassembly phase of the filter cake, while the fabric acts as a conveyor, its strength properties are decisive.

Tower press filter cloth duties

In tower press filters, the filter cloth has several different duties. The entire pressure filtration cycle has numerous phases and each of them affects the cloth.

The first duty of a tower press filter cloth is to hold and wait for all filter chambers to fill up with slurry. During the feeding phase, a filter cake forms on top of the filter cloth. This would not happen if the selection of the cloth is wrong or if there are many holes in the cloth.

In the diaphragm pressing phase, the filter cloth is subject to immense pressures up to 16 bar. The filter cloth is pushed deep into the polypropylene grids while carrying a heavy cake.

During the air drying stage, the pressurized air flows into the chamber above the cake. Air passes through the cake and dries it. In this phase it is important that air permeability of the cloth correlates to the filter application.

Then the filter cloth changes its role from filtration to discharge. Heavy cakes can weigh up to 20 tons/cycle. Filter cloth acts as a conveyor belt and simultaneously discharges the cakes from each chamber in 30 seconds. The cloth is then cleaned by the scrapers and washed from both sides before the next cycle repeats. At this point, cloth tracking needs to be impeccable, otherwise it can cause problems and interrupts the filter cycle.

Strength

One of the biggest differences between regular filter press cloths and tower press filter cloths is strength. As described above, the tower press filter cloth also works as a belt. It has to be strong enough to carry heavy cakes out from the filter and withstand being pressed deep into the supporting grids, over and over again.

The strength of the filter cloth also affects its tracking. If the fabric is not strong enough, it can deform over time and cause tracking problems. Eventually, this can lead to premature filter cloth damage.

To showcase how strong the tower press filter cloths are, let’s look at an example. The production of big tower press filters in mining concentrate applications is often 20 tonnes per cycle. On average, the filter cloth is in use for 6000 cycles. This means that during its lifetime, a filter cloth discharges 120 million kilos!

Air permeability – how to choose the most optimal filter cloth?

The mining industry’s milling technology keeps improving and is reaching better and better ore recovery. Consequently, the particle size has decreased and nowadays filter cloths tend to blind too early. In lots of applications using a cloth with higher air permeability can solve this issue.

But take extreme care when deciding upon air permeability. Using a filter cloth with too high permeability can cause more solids will appear in the filtrate which can lead to tears, holes and overall loss of cloth’s mechanical strength.

Choosing the optimal filter cloth for each application is important because it can:

Increase filter’s capacity
Reduce blinding problems
Shorten the tower press filter cycles

Cloth blinding

How to know when is the filter cloth blinding? One of the most common signs are:

  • Thinner filter cake
  • Wetter filter cake
  • Increased cycle time

With use, every tower press filter cloth will eventually start to blind. But since the filter cloth is an expensive and essential part of the tower press, it should not happen too early! To avoid blinding problems, start at the beginning with the correct filter cloth selection. Other factors which affect the blinding are particle size distribution of the slurry and chemical changes in the process.

Filter cloth quality

The quality of a tower press filter cloth is directly connected to the consistency of its air permeability. It must be equal at every point of the cloth, even in the largest sizes (148 m long and 1,7 m wide).

Ensuring equal air permeability is related to quality control, specific for the tower press filter cloth manufacturing process. This is a demanding job but Roxia understands the importance of high quality and eliminating possibilities of weaving errors. All our tower press filter cloths are manufactured with the latest technology textile industry machinery with integrated quality check procedures.

Seams for tower press filter cloths

Tower press filter cloths are usually longer than 100 meters they are delivered in a roll. The correct installation requires to first run the entire filter cloth through the tower press  At the same time, the old cloth is run out from under the filter. Then both ends of the new filter cloth are connected with metallic seams and seam wires and form a continuous belt.

Special metallic hooks are already installed on both ends of the cloth in the factory. There are several different seam hook types that are specially designed based on the applications.

Seam challenges

Metallic seams are run out of filtration chambers with the help of sensors of tower press filters. Unfortunately, sometimes this can cause seam damages and then too many solids are passing through the filter cloth seam.

Roxia has a solution to easily replace damaged seams. With the Roxia seaming machine, it is fast and much more efficient to make a new seam on the spot, right after the issue is identified. In this way, the tower press filter cloth’s lifetime is maximized and can be used until it is completely worn out.

Reinforced edges by Roxia

Roxia tower press filter cloths have special, strong edge reinforcement to prevent them from fraying when tracking is not completely correct. Improper tracking occurs when rollers are worn out or not aligned. Built up rollers can also cause tracking problems to the cloth. This happens when the cloth is not properly cleaned and slurry builds up between the cloth and rollers.

When the filter cloth is not properly tracked, it starts to touch metal parts of the filter (eg.  roller brackets) and the cloth can fray.

Frayed cloth has a shorter lifetime and means increased filter spare part costs. To prevent this from happening, Roxia offers tower press filter cloths with extra strong edges able to withstand the most demanding applications.

How to fix holes in the filter cloth?

Roxia tower press filter cloths are super strong – have a tensile strength of more than 400 kN/m. However, this does not mean they cannot tear. Filter cloth and other technical textiles can still be damaged by sharp pieces or corners which create a hole (also known as a mechanical hole).

Tower press filters should be not used if there is even one hole in the filter cloth. Why? When there is a hole, it means the solids are passing through and wear down the other filter spares. The hole is gradually getting bigger and bigger and causes more and more problems to the tower press.

Industrial Filter Cloth Patches

This does not mean the entire filter cloths should be changed immediately. There is a better and more cost-efficient solution developed by Roxia: Industrial Filter Cloth Patches. The patches are 2-sided and design to cover the most common shapes and hole sizes. Patching is fast and follows only one installation principle. It is easy to learn and it can be done on the spot by filter operators or other selected staff. There is no need to worry patched will be scraped off by the scrapers as they become one with the cloth’s surface.

Nevertheless, keep in mind patches are only a fast solution to a bigger problem. The real reason for these holes should be found and fixed as soon as possible. Improved functionality and extended lifetime

Roxia diaphragms for tower press filters have improved moulding. We use only one homogenous mould to get the best results and professional finishing. This and other improvements are based on valuable practical experience from the field and professional elastomer knowledge. The natural rubber (NR) compound is the most optimal for heavy duty filtration processes to endure immense pressures and have a longer lifetime.

To make overall better diaphragms and extend lifetime, several other improvements have been made. Diaphragm areas against pressing air/water outlet and feed inlet are now reinforced and therefore more durable. Grooves and pipes secure free air/water outlet, improving diaphragm’s functionality. Diaphragms for PP filter plates

Roxia also offers pressing diaphragms suitable for filter plates made of polypropylene (PP). PP filter plates are mainly used in chemical industry, hydro-metallurgy and starch filtration. The reason to use PP plates instead of steel in those applications is mainly in better chemical resistance.

The diaphragm’s material is still rubber but there are a couple of structural differences when compared to steel plates:

  • When we are dealing with PP filter plates, the diaphragm’s edge also functions as the filter plate seal.
  • Diaphragms are fitted differently to the polypropylene filter plates. They are fixed into the groove at the bottom of the plate. Because of that another, separate part called feed shoe is needed to lead the slurry into the filtration chamber.

Feed Shoe

Feed shoe is a separate, integral part for the PP filter plates. Because the pressing diaphragm is fixed directly to the filter plate, slurry could not enter inside the chamber without the feed shoe.

Feed shoe therefore lifts the diaphragm in a specific spot and feeds the slurry inside the filtration chamber. The feed shoe has an additional Feed Shoe Seal on the bottom to seal the filtration chamber in that specific area.

Available as standalone spare part

Diaphragms for PP filter plates, feed shoes and feed shoe seals are directly connected to each other. They often do not have the same lifetime but usually feed shoe is sold together with seal in a package. Fundamental Tower Press Component

The core of any tower press filter is a plate pack that consists of a different number of filter plates and frames. Inside the filter, the plates are stacked on top of each other and form a plate pack. The filter plate is a basic component for solid-liquid separation. The undisturbed performance of each plate is crucial for the tower press output.

When connected to another filter plate, they form a filtration chamber. During the filtration cycle, the slurry is pumped inside the chamber where it is dewatered until it forms a dry cake and filtrate is drained out. Dewatering processes include not only high pressures, but also aggressive slurries, difficult to handle. That is why not only the filter plates but all Roxia spare parts are made to last and deliver the most optimal performance.

Pressure-resistant filter plates and frames

To resist heavy-duty conditions, filter plates and frames must be made from strong, resistant materials. Roxia plates have been redesigned and are made to perform well in tough conditions.

Longer service intervals

Filter plates and frames should be regularly inspected just as any other pressure filter part. With time, it is normal for plates and frames to bend after they have been subjected to high pressures. But the longer they can be used, the lower are the operational and also spare part costs. That is why the Roxia filter plates are made to last!

Like all spares, filter plates and frames need to be eventually replaced. The intervals depend a lot on the process conditions and the filter is operated.

The tower press includes a number of mounting components that ensure the reliability of the filter regardless of the application. The high level of requirements and conditions have been taken into account in the design and manufacture of mounting components, not forgetting the surface quality.

 

Suspension Plates

The main function of the suspension plates is to allow the vertical movement of the plate pack. The suspension plates must withstand a mass of several tons in a round-the-clock process. Material selections have been made based on FEM calculations, which have made it possible to determine service life based on fatigue strength. We do not compromise on security. Roxia suspension plates are made of duplex steel and machined to the most suitable surface roughness that achieves advanced safety results.

Sliding pieces and accessories

The horizontal movement of the plate pack is limited by slide pieces. It is an important component for the operation, helping the plate pack to operate flawlessly. The purpose of the slide piece is to hold the filter plate in its designated location during the process. The slide pieces slide along the guide, in which case the slide piece is expected to be durable. Roxia mainly uses UHMW-PE plastic, which has increased wear and abrasion resistance and a very low coefficient of sliding friction, even at low temperatures. The slide piece is adjusted with an eccentric nut, made of acid resistant steel. Roxia’s product range includes mounting components for large and small filters.

Chemical-Resistant Hoses

Roxia hoses are used in tower press filters for slurry feed, filtrate, pressing air and pressing water. They are designed to withstand demanding conditions and can handle aggressive slurries. Feed hose material is chemical resistant, thermal resistant and additionally reinforced to resist vacuum. Even the fittings in ends of hoses are made of acid-proof and corrosion-resistant metal to extend the lifetime. What are feed hoses used for?

Feed hoses are used for multiple purposes in the complete plate pack of the tower press filter. Different expressions are used to describe basically the same hose, depending on what is its task. We can also talk about feed/filtrate hose, pressing air hose and so on. Most commonly used expression is feed hose because that is its main use in solid-liquid separation processes.

 


All Roxia feed hoses are chemical and thermal-resistant, made to withstand the toughest filter applications.

Use of feed hoses in different filter plate sizes:

  • Filter plate size 1.6 m² (cupped and flat) – one hose for slurry feed and one hose for filtrate (similar smaller hose available for pressing water)
  • Filter plate size 2.5 m² – two hoses are used for slurry feed and one as pressing water hose (filtrate goes out through two collectors)
  • Filter plate size 6 m² – four hoses are used for slurry feed and one as pressing air hose (filtrate goes out through four collectors)

Roxia feed hose sizes

Roxia hoses are fit for any tower press filter duty – slurry feed, filtrate, pressing water and air. In their essence, filter hoses are similar and mostly differ in length.

Hose length

The hose length depends on its use, filter type and on which filter plate within the pack it is installed to. Various lengths of Roxia feed hoses are available to most optimally fit each filter plate. Hose diameter

Hoses come in two different standard sizes. Smaller size is only used for 1.6 m2 filter plates for diaphragm pressing. The hoses with bigger diameter are much more common, because they are used in all other cases and filter plate sizes.

Made to withstand toughest conditions

Like all other Roxia filter service spares, the hoses for tower press filters are designed based on best practice and long experience of Roxia filtration and elastomer professionals. All hoses are reinforced to resist vacuum and are chemical- and thermal-resistant to perform best in the toughest conditions.

Feed hoses are still a spare part for tower press filters, which means it eventually needs to be replaced. The frequency of changing the hoses completely depends on chemicals, temperatures, abrasion and pressure in each specific filtration process. But a typical feed hose lifetime is several years.

All hoses are made of rubber. The usual rubber compound is EPDM because it is very resistant against many chemicals. Some extremely aggressive slurry may require other material than EPDM and that is checked case by case by Roxia professionals. Another rubber compound option of Roxia hoses is NR (natural rubber).

Besides chemical resistance, Roxia hoses are also thermal-resistant. Slurry temperature is typically ambient but in some cases, it goes up to +80 °C or even higher. In such filter applications, EPDM feed hoses are completely capable to withstand demanding conditions. After the slurry feed, hoses are filled with water for diaphragm pressing and are emptied before air drying. Therefore, the feed hoses can be subject to temperature extreme only in the slurry feed phase.


Feed hoses come in two different standard diameters, but the bigger one is much more common.

Hose fittings: corrosion-resistant and acid-proof

The hose fittings or hose connectors are mounted on both ends of a feed hose. The fittings connect the feed hose to the filter plate on one end and to the distribution pipe on the other end. To extend the hose lifetime, the Roxia hose fittings are made of corrosion-resistant acid-proof steel.

Roxia filtrate vats are important constructional components in big tower press filter plates. Their primary function is to support filter cloth and collect the filtrate and drain it out from the filter. Filter vats need to withstand not only big pressures but also aggressive, wearing substances. This is why Roxia vats are made from wear-resistant, high-density polyethylene (HDPE). Durable Filter Vats

The Roxia vats have been re-engineered to extend the lifetime not only of the vats themselves but also other filter parts. Vat’s primary functionality is to collect the filtrate in the filtrate collectors and drain it out from the tower press filter. All types of abrasive slurries and filtrates are processed and dewatered inside the filter plates. That is why the plate vats need to be made from durable materials to fight these aggressive conditions.

Roxia filtrate vats and collectors are made from extremely durable, high-density polyethylene (HDPE) which effectively resists any kind of erosion and corrosion. Wear-resistant HDPE enables the vats to last longer which brings immediate savings in spare part costs.

Tight Sealing Prevents Plate Corrosion

During the pressing phase the liquid is squeezed out of the filter cake. Filter vats collect all the liquid leading it to filtrate collectors. It is essential for the construction to properly seal in order to prevent other than wetted parts to be affected by the process liquids.

Vats Characteristics

Roxia vats can handle a large range or slurries. Typical mineral slurries are copper, zinc, lead, gold and certain substances in chemical and pharmaceutical applications. They all have one thing in common – none of them are easy to handle. Because of that, resistant vat material is required, and it works best only when paired with great engineering as is represented in Roxia filter vats.

 


Filter vats by Roxia can have three dalternative corner types: R220, 210 x 210 and 173 x 173.

Wear-resistant vat material

Based on years of experience, Roxia vats have been redesigned and more resistant material was chosen. We are using durable, wear-resistant polyethylene also known as HDPE. This polyethylene offers higher density and extends the vat lifetime.

Upon request, Roxia can also provide different high-density polyethylene raw materials. Filter vats made by Roxia can also withstand high slurry temperatures up to 80 °C. All listed properties make Roxia filtrate vats able to withstand the toughest applications.

Filter vat sizes and corner types

Separate filtrate vats are used in large filter plates, sizes 2.5 m² and 6.0 m². The construction of the 1.6 m² filter plate does not have separate vat.

The standard sizes for Roxia filtrate vats are 6.0 m² and 2.5 m². Vats are available in all models, lowest, normal and top vat. You can also choose between different chamber heights, thicknesses and possible corner types. Contact us and consult the best options for your filter.
